How do you choose the right material for an HDI PCB?

Selecting the right material is one of the earliest decisions in an HDI design. It affects signal integrity, thermal reliability, laser drilling performance, manufacturability, and overall cost
I wanted to start a discussion on the factors designers consider when selecting materials for HDI PCBs.

Before choosing a laminate, it’s worth considering:

  • Operating frequency and allowable signal loss
  • Dielectric constant (Dk) and dissipation factor (Df)
  • Thermal properties such as Tg, Td, and CTE
  • Compatibility with laser drilling and sequential lamination
  • Cost versus performance requirements

The best material isn’t necessarily the highest-performance option; it’s the one that meets your electrical, thermal, and manufacturing requirements.

From a design perspective, electrical performance is usually the first consideration.
Some practical guidelines include:

  • Use lower-Dk materials for better impedance control and signal integrity in high-speed designs.
  • Select laminates with a low dissipation factor (Df) to reduce signal attenuation at higher frequencies.
  • Choose densely woven fiberglass styles to minimize impedance variations caused by the fiber-weave effect.
  • Use low-profile copper when conductor loss becomes significant at higher frequencies.

Material selection should always match the application’s frequency range and performance targets rather than following a one-size-fits-all approach.

Reliability and manufacturability are equally important.

Before finalizing the stack-up, verify that the selected material:

  • Has a Tg and Td suitable for the operating and assembly temperatures.
  • Has a low Z-axis CTE to reduce stress on plated vias during thermal cycling.
  • Provides adequate thermal conductivity for heat dissipation.
  • Is compatible with laser drilling and sequential lamination if microvias are used.
  • Is readily available through your fabrication partner.

Discussing material options with your fabricator early helps ensure the chosen laminate meets both your performance goals and manufacturing requirements.
